When Should Catalyst Support Balls Be Replaced?

Under What Conditions Should Catalyst Support Balls Be Replaced?

1. A Large Number of Ceramic Balls Are Broken

This is the most common reason for replacement.

If the ceramic balls are found to be cracked, severely chipped, have surface spalling, or show obvious powdering, they can easily block the reactor, affect gas or liquid distribution, and increase the system pressure drop.

It is recommended to replace the damaged ceramic balls promptly.

2. Compressive Strength Has Significantly Decreased

After long-term operation under high temperatures, some low-quality ceramic balls may develop increased microcracks, reduced mechanical strength, and insufficient load-bearing capacity. If they continue to support the catalyst bed, bed collapse may occur.

3. Catalyst Bed Settlement Occurs

If the catalyst bed height decreases, the support layer partially sinks, or the bed distribution becomes uneven, it is likely that some support balls have been damaged.

Continued operation under these conditions can result in uneven catalyst loading and reduced reaction efficiency.

4. Abnormal Increase in Pressure Drop

If the pressure difference between the reactor inlet and outlet continues to increase while the flow rate decreases during operation, in addition to catalyst fouling, the support balls should also be inspected to determine whether they have broken and generated a large amount of fine particles.

5. During Every Catalyst Replacement

Although the support balls do not necessarily need to be completely replaced, it is recommended to inspect them at the same time for:

Any damage

Surface cracks

Significant wear

Chemical corrosion

If localized damage is found, the affected support balls should be replenished or replaced promptly.

What Factors Shorten the Service Life of Catalyst Support Balls?

The main factors affecting service life include:

Frequent thermal cycling

Mechanical impact during loading

Excessive catalyst weight

Long-term high-temperature operation

Corrosive media such as strong acids and alkalis

Insufficient alumina content

Inadequate compressive strength

Therefore, selecting high-strength, high-purity catalyst support balls during the procurement stage is essential for extending the operating cycle of industrial equipment.
